How do you detect and prevent a loose terminal?
The symptoms of a loose terminal are blackening, heating, a burnt smell and load-dependent dropouts. The definitive diagnosis is measuring the voltage drop across the terminal under load: below 0.2 V is good, 0.2-0.5 V must be cleaned and retightened, above 0.5 V is a fault. Prevention is correct tightening with a torque wrench, retightening in the first week and periodic measurement.
Terminal loosening is not a one-off event but a process. The heating-expansion-cooling cycle and vibration reduce the clamping force over time. As resistance rises the connection heats more, and the hotter it gets the looser it becomes.
Symptoms:
- Blackening, yellowing or a burnt smell on the terminal and the insulation around it.
- A temperature clearly above its surroundings when touched by hand.
- A dropout or reset that occurs only when the load comes on.
Diagnosis: while the device is drawing current, put the multimeter between the input and the output of the terminal. A resistance measurement hides this fault, because a corroded contact looks conductive at low current.
Preventive measures:
- Follow the tightening torque given by the manufacturer and use a torque wrench; the value varies with the terminal type.
- Use a ferrule on stranded conductors; a bare bundle of strands creeps under the screw over time.
- On vibrating installations, fix the cable right next to the terminal and do not let its weight hang on the terminal.
- Retighten between the first 24 hours and one week, then schedule periodic measurement.
