How Are Manual Hydraulic Levers Controlled Remotely? A Comparison of 6 Methods

Six methods, from a bolt-on actuator to a complete proportional valve swap: which ones open the hydraulic circuit and which do not? Real products, verified prices, installation workload, reversibility, and the scenario in which each method is the right one.

Every remote control method on the market splits into two groups on a single question: is the hydraulic circuit opened or not? The answer to that question determines installation time, the personnel competence required, cost, reversibility and failure risk. Its weight is numerical too: 75-90% of hydraulic system failures are attributed to fluid contamination. Every solution that opens the line invites in the machine's most common failure mechanism.

This is not a criticism but a measurable engineering fact - and there are situations in which the methods that open the line are entirely legitimate. The scenario in which each method is the right one is stated separately below.

Method 1 - Bolt-on lever actuator

The lever stays in place; an external actuator pushes and pulls it. The hydraulic fluid, the valve and the lines are never touched.

Real products on the market and verified values:

The most important distinction here: a superficial force comparison such as "1,300 N is greater than 196 N" is misleading, because two different energy sources are being compared. A hydraulically driven servo can produce higher force because it has a pilot oil supply; a fully electric servo runs from the battery alone and requires no hydraulic connection at all. The choice is not one of force but of architecture.

When it is the right choice: Adding remote control to a machine in service at low risk and reversibly; rolling it out quickly across a fleet; avoiding permanent modification on rented equipment.

Its limits: The mechanical feel and stroke tolerance of the lever show up directly in performance; on a worn or sticking lever, repeatability falls. The actuator's force must meet the force the lever requires.

Method 2 - Electric actuation module on the valve

The top cover of the manual valve is removed and an electric one is fitted in its place. The valve body and the hydraulic connections stay where they are - a significant advantage over a complete swap.

A real example: the Danfoss PVG 32 family is used with the PVE series of electric actuators (PVEO on/off, PVEM, PVEA, PVEH, PVES proportional). On the PVG 32, the 10-15 bar internal pilot pressure for the electric actuators is supplied by a pressure reducing valve. Danfoss publishes a separate installation guide for module replacement; that is, this is an operation foreseen by the manufacturer. The Walvoil SDS/SD series is likewise described in its catalogs as "prearranged for double-acting proportional electrohydraulic control".

These prices are per function. On a four-lever machine the actuator line item alone is four times that; the controller, transmitter and labor are added on top.

A critical precondition: This method is only possible if the existing valve is from a family prepared for electric actuation. An electric top cover cannot be fitted onto an arbitrary manual valve - in that case you automatically fall back to Method 3.

When it is the right choice: If the machine already carries a prepared valve such as a PVG 32 or an SDS, this is the cleanest and highest-performance upgrade path.

Method 3 - Replacing the valve with a complete proportional valve

The manual valve is removed from the line and a full electrohydraulic proportional valve bank is put in its place. Danfoss PVG 32/16/120, Bosch Rexroth SB23-EHS, Parker L90LS and Walvoil SDS/DPX are common examples of this class.

These figures are hardware only - labor, oil, filters, flushing and commissioning are excluded.

The real chain of work in opening the line

  1. Drain the system, remove the valve.
  2. Flushing: ISO 23309 defines methods for flushing lines. In practice, particles are dislodged with a fluid similar to the working fluid but of lower viscosity, generating turbulence in the Reynolds number range of 2,000-4,000, and this is continued until one level beyond the target cleanliness is reached.
  3. Bleeding: fittings at high points are loosened or bleed screws opened, and the elements are cycled.
  4. New fluid and filters: the new oil must be pre-filtered to the target cleanliness (for example ISO 4406 17/15/12); new working filters are typically 5-10 micron absolute.
  5. Cleanliness verification: in mobile and industrial systems the typical acceptance range is ISO 18/16/13 - 20/18/15.
  6. Pressure and function testing.

Each of these steps is also the explanation for why the 75-90% contamination-driven failure statistic is so high: every time the line is opened, this discipline has to be applied in full.

When it is the right choice: If the valve has reached the end of its life, if the machine is being remanufactured, if functions a manual valve cannot deliver - load holding, pressure compensation, load sensing - are wanted, or if CAN and telemetry based automation is the goal, this is the right investment.

Method 4 - Radio remote + electrohydraulic valve (full system)

An industrial radio remote layer is added on top of Method 3: manufacturers such as HBC-radiomatic, Scanreco, Autec, Hetronic, Tele Radio, Cattron, Ikusi, NBB and Åkerströms work in this area. Receiver outputs may be digital, analog, PWM or CANopen. However, most of these manufacturers connect to a valve that is already electrohydraulic; actuator solutions for manual levers are generally a separate product line.

Certification: the moment a wireless control is added, EN/IEC 62745 applies - this standard is harmonized under the Machinery Directive and is applied together with EN ISO 13849-1 and EN ISO 13850. The performance level of the safety function is determined according to EN ISO 13849-1.

When it is the right choice: New machine production, OEM integration, multi-function machines and applications with a certified safety function (category/PL) requirement.

Method 5 - Cable / mechanical extension

The cheapest and simplest solution: the valve lever is moved to a more convenient point with a flexible push-pull cable.

Real product and price: Summit Hydraulics SP-3047 remote valve cable control lever - 99.95 USD. Verified technical data: maximum load 100 lb (45 kg), 0.5 inch (13 mm) stroke in each direction, lever ratio 10:1, -40 °C/+80 °C, does not lock in neutral.

Its limits: This is a "slightly farther away" solution, not a "remote" one. The distance is the length of the cable; the operator is still next to the machine and the benefit of getting out of the danger zone is very limited. Cable friction and hysteresis degrade fine control, the cable stretches over time, and freezing and dirt reduce performance. There is no automation, data collection or safety function.

When it is the right choice: If the lever is in an ergonomically bad place, the budget is minimal and the real need is to move the lever a meter or two away, it is a completely adequate and honest solution.

Method 6 - Hydraulic or pneumatic pilot control

A pilot joystick valve drives the spool of the main valve with low-pressure pilot oil. The Bosch Rexroth 4TH6 and the Walvoil SVM430 are common examples of this class.

Verified operating pressures: the oil pressure in the pilot line is typically below 400 psi (≈28 bar); on a per-product basis maximum values are listed as 725 psi (≈50 bar) and 1450 psi (≈100 bar).

What is required: the main valve must be suitable for pilot control (a manual spool valve most often is not), a pilot pressure source, two pilot lines per function and a tank return line.

Its limits: It is not wireless; the distance is limited by hose length and response lags as the hose gets longer. Leakage risk is moved to where the operator stands.

When it is the right choice: Environments where electricity is unwanted or risky, heavy excavator and breaker applications, and machines that already carry a pilot operated valve.

A note on objectivity

A complete valve swap and a full radio system are not expensive or "bad". An actuator at 440-915 USD per function and a four-section valve on the order of 5,100 USD are a sound investment in a machine that needs permanent automation. The advantage of the bolt-on actuator is not absolute superiority but its risk profile: never opening the hydraulic line means staying entirely outside the 75-90% contamination-driven failure statistic. The cable extension, on the other hand, is never a genuine remote control alternative - but it solves the ergonomics problem for 100 USD.
